The 5 Most Common Propane Forklift Maintenance Mistakes—and How to Avoid Them

Propane forklifts are popular for good reason. They can be a practical choice for many warehouses, lumber operations, yards, and other businesses that need a versatile lift. But propane power does not make a forklift maintenance-free. Changing the cylinder when the fuel runs low is only one small part of responsible ownership.

At Simpson Forklift, we have seen how quickly a neglected maintenance item can become an expensive equipment problem. The following five mistakes come from the kinds of questions and real-world situations our team encounters when helping businesses buy, sell, trade, and source used forklifts throughout Greater Sacramento and the Greater Bay Area.

1. Ignoring propane leaks and fuel-system warning signs

The first mistake is continuing to operate when something about the propane system does not seem right. An unusual odor, damaged hose, loose connector, damaged seal, or suspected leak should never be treated as a minor inconvenience.

Kerry Simpson’s advice is straightforward:

“Safety first. No maintenance on these items can be hazardous.”

A propane forklift’s fuel system includes more than the cylinder itself. It includes the tank connection, seals, hose, fittings, connectors, and related components that deliver fuel to the engine. During a pre-operation inspection, operators should look for visible damage and signs of leakage. If a truck is not in safe operating condition, it should be removed from service and reported according to the company’s procedures. OSHA’s powered-industrial-truck guidance specifically identifies leaks and unsafe conditions as reasons to stop using a truck until the problem has been corrected.

Do not try to diagnose or repair a suspected propane leak by improvising. Park the forklift safely, follow your workplace procedures, and contact qualified personnel.

2. Handling and installing cylinders carelessly

Propane-cylinder changes may become routine, but routine work still requires attention. A cylinder that is installed incorrectly or connected with a damaged seal can create a serious problem.

Before installing a cylinder, Kerry recommends checking the seals. Connections should be tightened with the proper tools rather than forced, improvised, or left loose. The cylinder must also be properly mounted and secured. OSHA’s forklift inspection guidance includes checking the mounting, hose and connectors, tank restraints, tank condition, and pressure-relief-valve orientation for liquid-propane forklifts.

A responsible cylinder-change procedure should account for the following:

  • Check the cylinder and seals before installation.

  • Confirm that the cylinder is the correct type and fits the forklift properly.

  • Make sure the cylinder is securely mounted and restrained.

  • Confirm that the pressure-relief valve is oriented correctly according to the equipment and cylinder requirements.

  • Use the proper tools and procedure for the connection.

  • If there is a leak, damage, unusual odor, or uncertainty about the installation, do not operate the truck.

The exact procedure should come from the forklift manufacturer, the cylinder supplier, and your workplace safety program. A blog article cannot replace hands-on training or an authorized inspection.

3. Underestimating ventilation and indoor-air requirements

Propane can be a good option for some indoor and outdoor applications, but “cleaner than diesel” does not mean “emission-free.” A propane forklift still produces exhaust, and the facility must be suitable for the truck and the work being performed.

Kerry’s practical observation is that if a customer does not have an appropriate environment, an electric forklift may be a better option. That is an important purchasing point: the right fuel type depends on the building, ventilation, operating hours, surface, load, and application—not just on the purchase price of the truck.

Before choosing a propane forklift for indoor work, consider:

  • How much ventilation the facility provides.

  • Whether doors, fans, and air movement are sufficient for the operation.

  • How long and how frequently the forklift will run indoors.

  • Whether workers operate near the exhaust area.

  • Whether the facility has special air-quality or environmental requirements.

  • Whether an electric forklift would better match the environment.

OSHA’s powered-industrial-truck standard classifies trucks by fuel and protection designation and requires the location and atmosphere to be considered when selecting the appropriate truck. If you are uncertain whether propane, electric, or another power source is right for your facility, ask a qualified equipment professional to evaluate the application before you buy.

4. Neglecting engine, oil, air-filter, and cooling-system maintenance

A propane forklift still has an internal-combustion engine. It needs the maintenance that an engine requires, including attention to oil, air filtration, coolant, belts, hoses, radiator condition, and other manufacturer-specified service points. The fact that the forklift runs on propane does not eliminate those responsibilities.

This lesson became painfully clear for a customer in Santa Rosa. The operator neglected basic oil and air-filter maintenance on a propane forklift. In less than a year, the engine failed, and the customer had to replace the forklift at an approximate cost of $12,000.

That is a real-world example from our field experience, not a universal estimate of what every engine failure will cost. The exact cost depends on the forklift, repair, parts, labor, age, and market value. The larger lesson is that a small maintenance task can protect a major investment.

OSHA’s pre-operation guidance identifies engine oil, air filters, belts, hoses, coolant, radiator condition, and related items as inspection considerations for internal-combustion forklifts. A practical maintenance program should include:

  • A documented maintenance schedule based on the manufacturer’s recommendations.

  • Regular oil and filter checks and changes.

  • Air-filter inspection and replacement when needed.

  • Inspection of belts, hoses, coolant, radiator, and exhaust components.

  • Attention to unusual noises, vibration, overheating, poor starting, or declining performance.

  • A clear procedure for taking an unsafe or defective forklift out of service.

If a truck has already been neglected, continuing to operate it until it fails may not be the most economical decision. Kerry’s advice is to consider trading in a neglected lift while it still has value, after comparing its condition, repair needs, remaining usefulness, and replacement options. The decision should be based on the actual equipment and economics—not made automatically for every older forklift.

5. Choosing cushion tires to save money in the wrong application

One of the most common purchasing mistakes is trying to save money on tires without considering the surface where the forklift will work. Cushion tires may be appropriate for smooth indoor floors and certain warehouse applications. They are not automatically a substitute for pneumatic tires when a forklift must work on dirt, rough pavement, gravel, uneven ground, or other challenging surfaces.

Kerry explains that pneumatic-tire forklifts cost more, so customers sometimes try to get by with cushion tires. In the wrong application, that shortcut does not work. The lower initial price can be outweighed by poor traction, faster wear, reduced productivity, equipment limitations, or the need to replace the truck sooner.

When choosing a propane forklift, discuss the actual work environment:

  • Is the primary surface smooth concrete, blacktop, gravel, dirt, or mixed terrain?

  • Will the forklift work indoors, outdoors, or move between both?

  • Are there potholes, debris, grades, mud, or wet conditions?

  • What loads will be handled, and how far will they be moved?

  • What tire type, ground clearance, capacity, and mast configuration fit the application?

The right forklift is not necessarily the largest or least expensive one. It is the one configured for the work it will actually perform.

One more mistake: buying more capacity than you need

Kerry also sees customers assume they need a 5,000-pound forklift when a 3,000-pound forklift would handle their actual loads. Before choosing capacity, check the real weight requirements and the conditions under which the load will be lifted.

Do not guess based on the heaviest item someone remembers handling. Review the typical load, maximum load, load dimensions, load center, lift height, attachments, and operating surface. The nameplate and manufacturer specifications matter, and attachments can affect the truck’s capacity and safe operation.

Buying more capacity than necessary can increase the purchase price, operating cost, and physical size of the equipment. Buying less capacity than the job requires can create a safety and productivity problem. The goal is to match the forklift to the application.

A simple propane forklift maintenance mindset

A dependable propane forklift ownership program does not have to be complicated, but it does have to be consistent:

  1. Inspect the forklift before placing it into service.

  2. Check the propane cylinder, seals, hose, connectors, restraints, and visible condition.

  3. Follow the manufacturer’s maintenance schedule for oil, filters, cooling systems, lubrication, and other service points.

  4. Keep a written checklist or maintenance log that makes missed service visible.

  5. Remove unsafe equipment from service instead of hoping the problem will correct itself.

  6. Reassess the forklift if the application, surface, load, or operating environment changes.

OSHA states that powered industrial trucks must be examined at least daily before being placed in service, with additional inspection requirements for trucks used around the clock. The exact inspection and maintenance program should be tailored to the equipment, manufacturer instructions, workplace, and applicable requirements.
