The 5 Most Common Electric Forklift Maintenance Mistakes—and How to Avoid Them

Electric forklifts can be an excellent choice for warehouses, manufacturing facilities, and other operations that work primarily on suitable paved or indoor surfaces. They are quiet, produce no tailpipe emissions during operation, and can be efficient when the battery and truck are properly maintained.
But “electric” does not mean “maintenance-free.” An electric forklift still depends on a battery, charger, tires, hydraulics, mast, forks, safety equipment, and a disciplined inspection routine. The following five mistakes come from the practical questions and field experience our team has developed while helping businesses throughout Greater Sacramento, the Greater Bay Area, and Northern California buy, sell, trade, and source used forklifts.

1. Watering the battery incorrectly—or not watering it at all
Lead-acid forklift batteries require specific care. One of the most damaging mistakes is failing to add water when required, adding water to the wrong level, or overfilling the battery.
Kerry Simpson recommends watering the battery to the proper level without overfilling it and using a water system to make the process more consistent. The exact procedure depends on the battery and manufacturer, so the operator or maintenance team should follow the equipment’s instructions rather than rely on guesswork.
A battery that is neglected may continue to power the truck for a while, which can make the problem easy to miss. That does not mean the battery is healthy. Low electrolyte levels can expose internal components and contribute to serious battery damage. Overfilling can also create problems, especially as the battery charges and the electrolyte level changes.
A Sacramento battery lesson
A company in Sacramento once asked Simpson Forklift to look at an electric forklift battery that was no longer performing properly. When Kerry inspected it, he discovered that the company had never added water to the battery. The internal plates had collapsed, and the customer faced an approximate $4,000 battery replacement.
That figure is a firsthand example from our field experience, not a universal price for every forklift battery. Replacement costs vary by battery size, voltage, manufacturer, availability, labor, and market conditions. The lesson is more important than the exact dollar amount: a basic maintenance task can protect a major equipment investment.
Before servicing a battery, make sure the person doing the work understands the correct water, PPE, charging, and emergency procedures. OSHA identifies electrolyte, electrical, acid-splash, and hydrogen-gas hazards associated with electric forklift batteries and recommends designated charging areas and appropriate protective measures.
2. Charging in the wrong place or under the wrong conditions
Battery charging should not be treated as an afterthought. Kerry’s advice is to charge in a low-traffic area with good ventilation. That helps reduce the chance of collisions, keeps the charging process organized, and addresses the need to manage heat and gases associated with battery charging.
A suitable charging area should be established according to the equipment, facility, and applicable requirements. Depending on the operation, considerations may include:
Adequate ventilation.
Protection from vehicle traffic and accidental impact.
Appropriate warning signs and no-smoking controls.
Access to water and emergency flushing facilities where required.
Fire-protection equipment.
A safe way to protect charging cables and apparatus from damage.
Procedures for trained personnel to connect, disconnect, and monitor charging.
OSHA’s electric-forklift guidance states that batteries should be charged in a designated area and identifies ventilation, fire protection, water for electrolyte emergencies, and protection of charging equipment as important considerations.
Never improvise around damaged charging cables, unusual heat, sparks, acid, or a battery that appears swollen or otherwise unsafe. Stop and follow the company’s emergency and maintenance procedures.
3. Failing to use a battery-maintenance checklist and log
Many maintenance problems are not caused by a single difficult repair. They happen because nobody knows whether a simple task was completed, when it was completed, or what condition the battery was in at the time.
Kerry recommends keeping a battery-maintenance checklist by the charger and logging the maintenance. That is a simple but powerful practice. A visible checklist gives the operator or maintenance team a consistent routine, while the log creates a record that can reveal recurring problems.
A battery-maintenance log might include:

The checklist should not encourage people to perform work they are not trained or authorized to do. Its purpose is to make the approved maintenance process consistent and visible.
OSHA’s pre-operation guidance includes checking electric-forklift cables and connectors, battery restraints, electrolyte levels, and other safety-related items. It also emphasizes removing an unsafe truck from service and reporting problems according to workplace procedures.
4. Using an electric forklift on an unsuitable surface
Electric forklifts can be excellent on the surfaces and in the environments for which they are designed. Kerry’s practical guidance is clear: electric forklifts are great for pavement and blacktop, but not for dirt or muddy conditions.
A standard warehouse electric forklift may not be appropriate for rough, muddy, wet, heavily uneven, or debris-covered surfaces. The issue is not simply whether the truck can physically move. The surface can affect traction, ground clearance, tires, electrical components, battery performance, stability, and overall reliability.
Before choosing an electric forklift, ask where it will actually operate:
Smooth indoor concrete?
Paved or blacktop yard?
Gravel, dirt, or muddy ground?
A mixed indoor/outdoor route?
An area exposed to water, debris, grades, or rough transitions?
If the real work environment is dirt, mud, or rough terrain, a different tire, truck configuration, or power type may be more appropriate. The right answer depends on the entire application—not simply on whether electric power seems attractive.

5. Buying more capacity than the job requires
Another common mistake is assuming that a larger capacity is automatically the safer or better choice. Kerry often sees customers think they need a 5,000-pound forklift when a 3,000-pound forklift would handle their actual work.
The answer is not to guess. Check the real weight requirements and the conditions under which the load will be lifted. Consider the typical load, maximum load, load dimensions, load center, lift height, attachments, and operating surface. The forklift nameplate and manufacturer specifications must govern the safe capacity of the truck in its actual configuration.
Buying more capacity than necessary can increase the purchase price, operating cost, physical size, and turning requirements of the equipment. Buying less capacity than required can create an unsafe and unproductive situation. The goal is to match the forklift to the job.
A helpful conversation should begin with questions such as:
What is the heaviest load you actually handle?
What do typical loads weigh?
How large are the loads, and how far does the load center extend?
How high must the load be lifted?
Will you use attachments?
What surface will the forklift travel across?
Will the work be indoors, outdoors, or both?
A knowledgeable equipment seller should be willing to ask these questions instead of automatically steering you toward the largest truck.
Electric forklifts are not maintenance-free
Electric forklifts have important advantages, but quiet operation can make maintenance problems less obvious. There is no engine oil to check, yet the truck still has critical components that require inspection, service, and timely repair.
A responsible ownership routine should include:
Following the battery and charger manufacturer’s instructions.
Watering the battery to the proper level when required, without overfilling.
Using a water system and a written checklist where appropriate.
Charging in a low-traffic area with good ventilation.
Inspecting cables, connectors, restraints, tires, forks, mast, hydraulics, and safety equipment.
Keeping maintenance records that show what was done and what needs follow-up.
Removing unsafe equipment from service instead of continuing to operate it.
Reassessing whether the truck fits the actual surface, load, and operating environment.
OSHA’s guidance states that powered industrial trucks should be examined at least daily before being placed in service, with additional requirements for trucks used around the clock. The exact maintenance program should be based on the equipment manufacturer, workplace conditions, trained personnel, and applicable requirements.
